Custom Donut Packaging for an Independent Bakery Brand

A North American bakery approached us while looking for a better way to package its decorated donuts.

The bakery sells a mix of glazed, chocolate-covered, and seasonal donuts, many with colorful icing, drizzles, cookie pieces, and raised toppings. Because the products are highly visual, the team wanted customers to be able to see them before opening the box.

Their existing boxes were practical, but the solid lids covered the products completely. The goal was to develop a custom donut box with a clear window without making the packaging difficult to use or weakening the box structure.

We worked with the bakery on the box size, window proportion, paperboard, artwork, and internal clearance before moving into sampling.

The bakery name and identifying details have been removed from this case study for privacy.

The Customer’s Donuts and Packaging Challenges

The first issue was visibility.

The bakery puts a lot of effort into decorating its donuts, but that work was hidden once the products were packed. A window box would give customers a better view of the colors and toppings while keeping the box closed.

The window itself created a few new considerations.

If it was too large, there would be less paperboard left around the lid for support and printing. If it was too small, it would not show enough of the product.

Height was just as important.

Some of the bakery’s donuts had thicker icing and raised decorations, so a standard low-profile donut box was not ideal. We needed enough space above the donuts to reduce the chance of toppings touching the window.

The box also had to work in the bakery’s day-to-day operation. Staff needed to assemble it quickly, the structure had to stay stable during takeaway, and the boxes needed to arrive flat so they would not take up unnecessary storage space.

Branding was another part of the brief. The bakery wanted the clear window to show the product, but not at the expense of its logo and brand colors.

How We Developed the Custom Donut Packaging Solution

We started with the donuts rather than the artwork.

The customer provided the approximate diameter and height of the products, the number of donuts normally packed together, and the preferred arrangement inside the box.

For this project, the main format was a six-donut box.

Confirming the Box Size
Based on the product arrangement, we worked with an internal size of approximately:
260 × 180 × 80 mm
The dimensions gave the donuts enough room without leaving too much empty space around them.
The 80 mm height was especially useful for the more decorated products. Instead of sizing the box around a plain donut, we allowed for the taller items the bakery sold regularly.
For custom donut packaging, we usually recommend measuring the tallest finished product, not just the dough base.

Adjusting the Window Size
The window needed to show most of the donuts while still leaving enough paperboard around the edges of the lid.
We kept a solid border around the opening rather than extending the clear area too close to the edges.
That gave the lid better support and also created a useful printed area for the bakery’s logo and brand colors.
The artwork was then adjusted around the window so the products remained the focus.
Choosing the Materials
For the sample, we used approximately 350gsm white SBS paperboard with a clear PET window.
This was suitable for a six-donut folding carton because it offered a good balance of stiffness, print quality, and foldability.
The outside of the box was printed in full-color CMYK using the bakery’s existing brand palette.
The customer did not need foil, embossing, or other premium finishes for this project. It was intended as an everyday takeaway box, so the design relied mainly on clean printing and a strong layout.
Checking the Sample
Once the first sample was ready, we checked the fit with the donuts inside.
The main things we looked at were straightforward:
whether six donuts fit comfortably
whether the taller toppings stayed below the window
whether the window showed enough of the products
whether the box stayed stable when lifted
whether staff could fold it without a complicated assembly process
For a project like this, a physical sample typically takes around 5–7 working days after the structure and artwork are confirmed.
Any small size or structural adjustments can then be made before bulk production.

The Final Window Donut Box Selected by the Customer

The customer chose a flat-packed folding paperboard box with a clear window and custom exterior printing.

The window gave customers a clear view of the donuts, while the paperboard border around the lid kept enough space for branding.

The extra internal height was useful for the bakery’s more heavily decorated products.

Because the boxes were supplied flat, they were also easier for the bakery to store in larger quantities.

The customer kept the design fairly simple: clear product visibility, recognizable branding, and a structure that staff could use every day.

How Independent Bakeries Can Choose Custom Donut Packaging

One of the most common mistakes when choosing donut packaging is starting with the box design before checking the product dimensions.

Measure the finished donut, including icing and toppings.

A standard donut box may work well for plain or lightly glazed products, but donuts with cookies, fruit, cream, or chocolate decorations often need more height.

The number of donuts per order is another practical consideration. Many bakeries use a few standard formats, such as 2, 4, 6, and 12 donuts, rather than creating a different box for every possible quantity.

It is also worth thinking about how the packaging will be used.

A box for counter pickup does not always need the same level of strength as one used for local delivery or stacking.

For oilier or heavily glazed donuts, grease resistance may also need to be considered. Depending on the product, this could mean grease-resistant paperboard, a suitable coating, or an additional liner.

Branding can stay relatively simple. A clear logo, consistent colors, and a well-sized window are often enough to make the packaging recognizable without adding unnecessary finishing costs.
